My gearbox fell to bits

While taking the box out of a spare set of cases the selector forks (1 and 3) fell off their rod (no4). Is it normal that their rod stays in the cases and if so whats the procedure for getting the forks back on whilst trying to slide the box back in.

Don`t worry!

As long as they`re not worn on the two ends that mate with the gears you can re-assemble the gearbox onto the cassette carrier plate.

Refer to the parts manual if you get stuck.

The selector forks are marked `L` & `R` if I remember rightly. It`s pretty self evident where they go if you take your time & think about it.

Sometimes the rod will stick due to suction caused by oil in the locating hole.
Oil can also cause a springy feeling when re-assembling due to a hydraulic effect as the rod enters the locating hole.

When you are fitting the gearbox back in be aware of the selector drum index roller spring ( No.9 in the diagram). This will get trapped between the carrier plate and crankcases if you don`t lever it into position before you tighten the plate into place.

AND! remeber to remove the GPS on the sproket side, otherwise there is a chance you could damage it when you slide the box back (wonder how i knew that LOL) just refit when the box is back in, use a tourch to help line up the pin with the shaft. Very Happy

All good advice so far.

The shifter fork shaft will come out of the case, it is not retained, just a sliding fit into it's housing.

Assemble the gearbox, including shifter hardware outside the motor first, then slide into position.

Be careful when you poke the countershaft through the countershaft seal though as it's not too difficult to damaged the seal or pull the spring off the inside lip of the seal if you're a bit rough.

Well the box itself is back in, didnt go too bad to be honest.

The only issue I have with it at the moment is its difficult to get gears but I'm assuming that this is because the box is dry and will free up once I put some oil in it and fire it up.

Hmmm. Should be reasonably smooth even without oil. I trust you oiled it up well before fitting.

Well to be honest I didnt put the gearchange lever on fully, It was changing ok out of the cases and it all went in smoothly so I'm hoping it'll be ok once I've put everything back where it should be.

Did you remember to lift the spring out the way? as you slide the box back there is a spring that sits proud of the gear box plate you need to lift it up with a screw driver as you slide the last few cm's of the box in? then release and itll sit against the inside of the case. its the return spring i think if this is trapped it might cause a problem!!

That spring doesn't slide in on it's own, it must be coaxed in as rc46 says.

You'll have to do it again or you'll be getting jumping gears and a knackered transmission.

Embarassed Bollocks, which spring is it? The gear selector rod one (no 12?)

If so that may explain why ithe gear lever feels odd.

When you take the box out, towards the bottom right as you look at it youll see a spring hanging down, only 0.5 cms, itll be trapped just now so have a look before you slide the box back, if you still cant make it out, take a pic and send it to me and ill highlight the spring and send it back! but im sure itll be obvious! Confused thats how i felt when i put the box back and had no neutral light!!!!!! again the gps got damaged, because i forgot to remove it before sliding the box back in!!!
